I'm Justin, and I have met a few of you guys before. I live in Myrtle Beach, and build mostly Halo costumes and Props. I have been a lurker for the past few years, and have been doing my research on Vader. My goal is to have one done for the new movie premier this winter. That gives me just under 3 months. It's a bit ambitious, but I work better with a tight deadline. I make props as a part time job, so I don't think I will have too much trouble. I'm really looking forward to getting this finished and approved, so that I can troop with you guys.

I started a thread a few years back, but got busy with work, and had to put it on hold. 3 years later my skill is much better, so I pretty much scrapped most of what I had done before.


I have been planning, and collecting parts for the past few months. Here is my build list

Helmet - Raw cast Darth Stone
Shoulder armor - Raw cast Darth Stone
Bodysuit / gloves - Fenix Props
Cod - Fenix Props
chest box - scratch built
belt boxes - scratch built
shins - scratch built
capeset - KevVader (I will make a temporary set for approval)

Here are all of the parts from Fenix Props. Absolutely beautiful work, and the quality is perfect.

The shins were the only part that I am saving from my previous build. I can't find the build thread from the last time, so I'll do a quick overview.

I started with a Pepakura file, and made two shins.

I did not like the details, so I ended up sculpting better ones.

I used a laser to cut out some of the details out of acrylic.

I don't remember how, but one of them broke. It wasn't a big deal, because I was planning on molding it, and since it was symmetrical, I really only needed one mold.

Justin is a great guy. I have seen him at X-con (ahem, Jeff was supposed to join me there) and DragonCon as well as conversed a few times via Facebook. I admit your Halo stuff looks good, but man, those shins are really impressive.

Well, it's been a crazy few months. I had a few other projects that came up, and Vader was put on the back burner.

My first project was helping JJ Griffin from the RPF and FISD forums mold his F-11D blaster from the new movie. I have been literally working around the clock to get it cleaned up, molded, and make copies. I still have to do about 20 blasters, and get them sent out to the guys who pre ordered them, in time for the movie premier. Here is my finished blaster.

Another project that I have been working on is Captain Phasma. I have spent the past two years experimenting with chrome plating, and I am just now getting to the point that I am comfortable enough to do a full chrome piece. It is a process called Hydrochrome. It's super difficult to use, and stupid expensive, but the results are perfect. These ones have a slight battle worn look to them, which is perfect for Phasma.

Now that these projects are finally getting caught up, I can get some more work done on Vader. It's going to be close, but I still think I can get it done in time for the premier.

I picked up a fiberglass casting of the Rubies shoulder armor. Overall I am pretty pleased with it. Only minimal cleanup.

I want to cut off the point on the bottom. I think this is pretty close to what it is supposed to look like.

I would really like to get these pieces completely finished by the end of the week. Then spend next week making the chest and belt boxes, and a pair of shins.

Great job on the blaster. I remember you telling me over the summer that you were starting on that, but this is the first pics I've seen from you.

I don't know if I like that part of the folding stock moves, but not the whole thing. It's not supposed to be a foregrip. I have a real sterling folding stock, and it doesn't pivot on that pin, it slide down when you flip it around the main handgrip. Are there photos of the one from the new movie folding out like that?

I'm actually not a fan of the folding foregrip either. But I am pretty sure that I have seen some pictures of an actual one with it folded down. Most people will prefer to keep it closed, but it's cool to have the option for it to move.

Big update on Vader though. the helmet was amazing, but the upper part of the dome had a few thin spots. And the inside of the flare also needed to be sanded.

I smoothed out the flare, and slush cast a few coats of urethane resin to build up the thickness, and keep it smooth. It added some weight, but I would much rather it be more durable.

I also thought that the shoulder armor didn't look thick enough, so I added a pretty good amount of Bondo to the inside.

Then all of it was sanded smooth, and it has a thickness of about 3/8"

Once everything was sanded relatively smooth, I sprayed a good coat of a high build primer. This smoothed everything out even more, and sealed the epoxy very well.

I built this paint bench this past January, and it works great. But I still use a halogen shop light, and a fan to quickly dry paint. This will be ready to handle and sand in about 3 hours.

I also go the face cleaned up and primed. I love they way it looks.

I also did some cleaning up, and found the old fiberglass shins that I cast a few years ago.

These are far from perfect, and are very heavy. But I'm running out of time, so I will do a quick sand, and paint them for the premier. Most people won't be looking at them anyways. I will go back and make a very nice epoxy set.

More painting tomorrow, and the helmet and shoulder armor should be done. Up next will be the chest and belt boxes.

You're killing it on this Vader. It'll be super cool to have a Vader in SC. Our closest one is just outside of Charlotte.

Great work on that F-11d and Phasma helmet too. Wow!! How much does a Phasma kit go for?

Your work on those shins look great! I remember seeing somewhere when you originally posted how you did them. At one time, I contemplating doing the RotJ Vader but never got started on it.

Thanks Jason. Raw Phasma helmets are $185 plush shipping.

Vader has always been something I wanted to build. I did a very cheap one in high school. Once you have the desire to do it, it's very hard to get rid of.
