When I have built TK helmets in the past, I start my using a sanding wheel on my Dremel to start the holes large enough to use my small jeweler files on them to get them smooth.

My own personal 501st armor includes: Sandtrooper, Tusken Raider, RotJ Royal Guard and I'm currently working on an AT-AT Driver

Hey there Folly Road. Im right off of Fort Johnson. We should meet at some point. Did you make any of it yourself?

Im no engineer but I had the help of the engineers at work. We work with similar materials and concepts at work. It's fascinating stuff. We need to meet up sometime.

No, mine was a kit. That's a lot of work in itself. You literally live around the corner from me. Pretty cool to have another upcoming member in such close proximity. Good luck.

I just finished submitting my approval pictures for my 3rd costume (RotJ Royal Guard).

This week will be crazy with my daughters going back to school but I'd love to meet up sometime soon.
